Failure Analysis
Understanding failure patterns is the foundation of reliable reconditioning. These are the most frequent conditions our technicians diagnose and correct.
Thermal cycling and overheating cause the head surface to distort away from a true flat plane. Even minor warping of 0.1mm can result in combustion gas bypassing the head gasket, causing coolant and oil contamination and catastrophic engine damage if ignored.
Cracks form from thermal shock — typically from rapid temperature changes, such as cold water entering a hot engine. Cracks between valve seats and water jackets allow coolant to mix with combustion gases, rapidly destroying engine internals if not detected and repaired early.
Valve seats suffer micro-pitting and recession over time through thermal erosion and impact fatigue, particularly in high-temperature diesel engines. Eroded seats prevent valves from sealing fully, causing combustion leakage, power loss, increased fuel consumption, and valve burning.
High-pressure combustion gases escape past a failed head gasket or distorted head surface, reducing compression ratio and engine efficiency. In severe cases, escaping gases erode the metal surfaces directly — making timely inspection and resurfacing essential before secondary damage occurs.
Repetitive head gasket failures, corrosion from electrolytic coolant degradation, or improper machining leave pitting, scoring, and irregular surface profiles that prevent new gaskets from sealing correctly. Precision resurfacing to the correct Ra finish is required before head reassembly.
Sustained engine overheating — from cooling system failures, loss of coolant, or excessive load — causes aluminium and cast iron heads to expand beyond elastic limits, permanently distorting valve guides, combustion chambers, and the deck surface. Early intervention prevents total head loss.

Every cylinder head follows this six-stage engineering workflow — ensuring no step is skipped, no measurement is assumed, and every head leaves our workshop in verified, documented condition.
Head received, visually inspected, and subjected to pressure testing to identify all cracks, porosity, and internal leakage paths. Dye penetrant applied to critical surfaces. Combustion chamber volumes measured. Condition report compiled before any disassembly.
Full disassembly of all valve train components — valves, springs, retainers, cam followers, and camshaft where applicable. All components cleaned in our ultrasonic tank to remove carbon, scale, oil deposits, and contaminants. Components labelled and stored in sequence for reassembly.
Cleaned head subjected to thorough crack detection. All critical dimensions measured — deck flatness, valve guide bores, valve guide height, seat recess depths, and combustion chamber volumes. All measurements recorded against OEM specification limits. Pass/fail determination documented.
All necessary machining operations performed: surface grinding to flatness and correct Ra finish, valve seat cutting or replacement, valve face grinding, guide replacement or restoration, and any crack repair. All machined dimensions recorded post-process and verified against OEM tolerances.
All valve train components — new and retained — installed in correct sequence using new stem seals as standard. Valve springs tested and installed to specified seat pressure. Where spring replacement is required, OEM-equivalent or superior-specification springs are fitted. Assembly conducted in clean conditions.
